Preserving Freshness: The Freeze-Drying Process of Instant Coffee

The freeze-drying process of instant coffee is an advanced technique that expertly preserves the essence of freshly brewed coffee, including its flavor and aroma, while greatly enhancing shelf life. This intricate method begins with brewing a concentrated coffee solution. In many modern facilities, high-quality coffee beans are roasted and ground immediately before brewing to capture their peak flavor. Once brewed, the coffee concentrate is frozen at temperatures typically around -40°C (-40°F). This initial freezing step is essential as it stabilizes the coffee’s delicate volatile compounds—the oils, acids, and aromatic molecules that give coffee its signature flavor and aroma profile. Freezing at such low temperatures also slows down the degradation of these compounds, effectively "locking in" the coffee's fresh character.

After freezing, the coffee undergoes sublimation, a key process in freeze-drying that transforms water from a solid (ice) directly to a vapor without passing through a liquid phase. This is achieved in a vacuum chamber, where the pressure is lowered significantly, allowing for sublimation at temperatures just above freezing. By carefully controlling both the pressure and temperature, the coffee’s ice crystals are encouraged to sublimate, gently leaving behind a dry matrix of coffee solids. This meticulous process minimizes the breakdown of essential compounds and preserves the structural integrity of the coffee, resulting in lightweight, porous granules.

One advantage of freeze-drying over spray drying, another common method of making instant coffee, is the preservation of coffee’s complex flavor profile. Spray drying involves high temperatures that can damage or evaporate sensitive flavor compounds. In contrast, freeze-drying occurs at lower temperatures, reducing the risk of flavor loss. Freeze-dried coffee granules retain essential oils and aromatic compounds, closely mimicking the taste and aroma of fresh coffee. These granules are then packaged in airtight containers to protect them from moisture and oxidation, extending their shelf life while maintaining quality. Advances in packaging, such as nitrogen-flushed and UV-protective containers, further enhance product preservation.

Freeze dried blueberries

Freeze drying—technically known as lyophilisation, or cryodesiccation is a dehydration process typically used to preserve a perishable material or make the material more convenient for transport. A freeze dried fruit is a dehydrated fruit derived from lyophilisation which can be stored for longer duration and can be consumed throughout the year.

Process of freeze drying is practically done in three main phases:
• Freezing, or sub-cooling of product below its eutectic point (cca. -30°C and lower);
• Dehydration (drying) by ice sublimation under vacuum; and
• Completion of product drying up to moisture content lower than 3% by the normal vacuum drying.

Traditionally, freeze-drying is performed at vacuum (vacuum freeze-drying, VFD), resulting in extensive drying periods with high operating costs. In order to shorten this period, alternative processes can be used, such as atmospheric freeze-drying (AFD), where the primary drying stage (sublimation) occurs at atmospheric pressure. AFD has been used successfully for drying of berries. Traditional freeze drying (lyophilisation) is used to quick freeze and vacuum moisture from a blueberry. This gets the blueberry to a 2 % moisture level where it is crunchy.

The freeze dry blueberry maintains all of the nutrients of the blueberry minus the water and an intense blueberry flavor. According to one study, freeze drying resulted in a higher retention of total polyphenols and anthocyanins as well as higher antioxidant activity in the glycoside forms. Processing of instant coffee

Instant coffee entails the extraction of ground coffee with warm water to form a concentrated liquid brew, followed by removal of the water from the brew by some method of dehydration. The residue which is left is instant coffee.

Instant coffee is produced after grinding and extraction by percolation. Instant coffee is prepared in either of the following way:
*By forcing an atomized spray of very strong coffee extract through a jet of hot air. This evaporates the water in the extract and leaves dried coffee particles, which are packaged as instant, or soluble, coffee. Most spray-dried instant coffees have been marketed in a granular form, rather than the small special spray-dried form, since the mid-1960s.

*By freeze-drying, which results in a product that looks somewhat like ground roasted coffee and retains some of coffee’s aroma. Freeze dried coffee has a longer shelf life than spray-dried coffee.

Spray and freeze fried coffee extract have generally lost their original volatile flavor and aroma compounds. The flavor of instant coffee can be enhanced by recovering and returning to the extract or finished dry products some of the natural aroma lost in processing.

The aroma constituents from the grinders, percolation vents and evaporators may be added directly or in concentrated or fractioned form to achieve the desirable product attributes.

Process of freeze drying

Freeze drying or lyophilization is a drying process, in which the solvent and /or the medium of suspension is crystallized at low temperature and thereafter sublimated from the solid state directly into the vapor phase. 

The term lyophilization is means to ‘make solvent loving’. Freeze drying is mostly done with water as solvent.

The process reduces the moisture levels of the biological material from 80% to about 1-4% by the process known s sublimation.

It helps the product to keep for long period of time without the degradation affect of either microbial or autolytic enzymes.

Most freeze drying is done by batch processes because of the requirements for operation at reduced pressure.

The freeze drying process include elements of:
*Heat flow to the specimen
*Drying boundary temperature
*Vapor flow through the dried shell
*Chamber design
*Absolute pressure
*Condenser temperature

All the elements are interdependent and no one element can be modified without affecting the others.

During the freeze drying process, the freezing steps is one of the most important steps because it fixes the structure and the morphology of the frozen material and consequently it determines the final morphology of the material and thus is rehydration properties and its stability.
